How to Order Custom Woven Patches

Ordering custom woven patches is mostly a sequence of six decisions — placement, size, artwork, edge, backing, quantity — and every one of them is easier to get right before you upload than after. This is the order to make them in, what each one actually controls, and the mistakes that cost people a reprint.

Step 1: Decide Where the Patch Goes

Everything downstream follows from placement, so settle it first. A chest patch on a work jacket, a crown patch on a five-panel cap, a large back patch on a denim jacket and a small sleeve badge are four different products, and they diverge on size, edge and backing.

The specific question to answer is what the patch will be attached to. Cotton, denim and canvas accept adhesive. Leather, coated nylon, softshell, waxed cotton and stretch knits do not — either the glue will not bond or it will stiffen a panel that is supposed to move. Structured cap fronts behave differently from beanie cuffs. Getting this settled now decides Step 5 for you.

Step 2: Size It — in Millimetres, on the Garment

Size is the decision people most often get wrong, because a patch that looks right on a screen at 200% zoom is frequently too small in the hand for its own artwork.

Do it physically. Print your design at candidate sizes on plain paper, cut them out, and pin them to the actual garment. Look at it from across a room. This takes five minutes and it settles the question better than any amount of on-screen judgement.

Some starting points: cap front panels generally take 50–65 mm wide; beanie cuffs are tighter at 40–55 mm; chest patches on jackets commonly land between 60 and 90 mm; back patches run much larger. Bags and workwear will take more than you expect.

One rule that saves reprints: if your artwork contains small text, size the patch to the text, not the other way round. Increasing the patch by a few millimetres is nearly always the correct fix for a logo that will not resolve — see choosing a size.

Step 3: Prepare the Artwork

PNG, SVG, AI, or PDF all work. Vector formats (SVG, AI, PDF) are preferable because they scale without degrading, but a high-resolution PNG is perfectly usable.

What actually matters in the file:

  • Line weight. Every stroke and every gap inside a letter has to stay wider than a thread at the finished size. Hairlines and very light script are the usual casualties. See minimum line thickness.
  • Colour count. Each colour is a thread, and the count is capped rather than unlimited. Flat, defined colours weave cleanly; gradients, drop shadows and soft glows have to be reinterpreted as discrete colours, so decide yourself how that should look rather than leaving it to be decided for you.
  • Contrast. Two colours of similar value that look distinct on a backlit screen can read as one in thread. Check your design in greyscale.
  • The outline. If the patch is a custom shape, make the intended cut line explicit rather than implied by the artwork's edge.

Step 4: Choose the Edge

Two options, and the choice is driven by your shape more than by taste.

Merrow border — a thick overlocked thread rim around the perimeter. The classic badge look: varsity jackets, scout badges, service insignia. Durable, slightly raised, unmistakably a patch. It requires a shape the overlock machine can travel around, so it suits rectangles, squares, circles, ovals and rounded outlines.

Hot-cut — a sealed laser or hot-knife edge with no added border, so the patch follows its outline exactly. This is what custom silhouettes, lettering-shaped patches and sharp inside corners require. Flatter and more contemporary.

If your design is a simple badge shape, either works and it is an aesthetic call. If it is a complex outline, hot-cut is the only one that can follow it. The edge comparison covers the trade-offs in full.

Step 5: Choose the Backing

Step 1 has already decided this for you in most cases.

  • Sew-on (no backing) — the durable default, and the only reliable option on leather, technical fabrics and stretch knits. Sew-on patches.
  • Iron-on — heat-activated adhesive, fast to apply, good on cotton, denim and canvas. It is a glue joint, so for frequently-washed items add anchor stitches. Iron-on patches.
  • Hook-and-loop — removable and interchangeable, for uniforms and tactical gear where one garment carries different insignia. Hook-and-loop patches.

Step 6: Quantity and Price

The production minimum is 50 pieces per design. Per-unit cost falls as quantity rises — a significant share of the cost of any woven product is loom setup, which is spent once regardless of how many pieces come off the run. That is why 50 patches are not a tenth of the price of 500.

Where it is worth pausing: check the price at your planned quantity and at the next tier up. The gap is often smaller than people expect, and running out mid-season means paying setup twice.

Step 7: Proof Before You Commit

Thread density, edge quality, colour in daylight and how the patch actually sits on the garment are all physical properties. No digital mockup tells you any of them. If the artwork has small text, fine lines, or colours you are unsure about, proof it.

Step 8: Production and Delivery

Production is 8–10 business days from artwork clearance, plus tracked shipping. Note the clock starts at artwork approval, not at checkout — so a file that needs two rounds of revision adds those days on top. Approved artwork is saved, which is what makes restocking the same patch fast and keeps it consistent between runs.

Four Mistakes Worth Avoiding

Sizing to the artwork instead of the garment. Print it, pin it, look at it from across the room.

Choosing iron-on for a fabric that cannot take it. Leather, coated nylon and stretch knits need stitching, and finding that out after 200 patches arrive is an expensive lesson.

Committing a complex outline to a Merrow border. The border cannot follow a shape the machine cannot travel around, so the shape gets simplified — check before ordering, not after.

Skipping the proof on a first order. The cheapest patch you will ever buy is the one that stops you printing 500 of the wrong thing.
