Woven on a Jacquard loom, thread by thread
A Jacquard loom is a precision weaving machine driven by a digital file — your artwork is translated into a thread pattern, then woven at micro HD density. Unlike embroidery, where thick stitches limit fine detail, or print, where ink sits on top and eventually cracks, a woven patch is made from thread.
That's why woven patches stay razor-sharp at small sizes, sit slim and flat against the fabric, and survive hundreds of washes without fading. The signature Merrow edge then frames it all with a clean, durable border.
From artwork file to finished patch
Five stages, every one of them on a loom floor rather than a print shop. What follows is the actual sequence a patch goes through, and where the choices you make at order time — edge, backing, color count — are physically committed.
Artwork is digitised into a weave file
Your logo is redrawn as a thread map — every pick and every warp end assigned a color. This is where fine detail is won or lost: a line thinner than the weave density cannot be represented, which is why files get a human review before they reach a loom.
The loom is warped and colors are loaded
Polyester warp threads are mounted under tension and each weft color is loaded to its own shuttle. Setup is per-design, not per-piece — that is why unit cost falls with quantity while the minimum stays at 50, and why color count barely moves the price.
Weaving at micro-HD density
The Jacquard head lifts individual warp threads on every pass, so the image is built from thread rather than printed or stitched on top. Higher pick density means more threads per inch, which is what keeps small text legible at 15 mm and stops the design blurring.
Cutting and edge finishing
Patches are separated from the woven sheet, then finished one of two ways: an ultrasonic hot-cut that seals the edge flush to any outline, or a Merrow overlock that wraps the perimeter in a raised thread border. The edge is chosen at order time because it changes how the patch is cut.
Backing applied, then inspected
Iron-on adhesive, hook-and-loop or plain backing is bonded to the reverse under heat and pressure. Every batch is then checked against the approved proof for color, dimension and edge quality before packing — the same standard at 50 pieces as at 50,000.
Standard shapes — or any custom outline

Merrow border or laser-cut edge

Five ways to attach your patch
Backing is a finish applied to a finished patch, so your artwork, shape and edge stay the same whichever you pick. Three to choose from: sew-on for permanence and technical fabrics, iron-on to skip sewing on cotton and denim, and hook-and-loop when the patch must come off again. Sew-On
Stitched onto the garment — the most permanent attachment, survives every wash.
Iron-On

Every patch is made to your exact dimensions — anywhere from 0.31" up to 7.87" on each side, with no minimum-size charge. Here's how the most common sizes look side by side.
