Attaching a sew-on patch properly

Where the stitch line goes

  • 2–3 mm inside the edge. Close enough that the patch cannot lift, far enough that the stitch does not chew the border.
  • Just inside a Merrow border. The overlocked edge stays proud and keeps its dimensional look — stitching through it flattens the effect you paid for.
  • Straight or zigzag. Straight is standard; zigzag or satin is more forgiving on stretch or uneven surfaces.

Keeping it from shifting

  • Iron-on backing as a positioning aid. Press it first, then sew. Nothing moves under the presser foot — worth ordering for this reason alone.
  • Or pin from the reverse. Pins through the face distort the weave; from behind they do not.
  • Sew before assembly where possible. A flat panel is far easier than a finished sleeve or a closed bag.

Where sew-on is the only option

Technical and coated fabrics

Nylon, ripstop, waterproof shells and anything with a DWR finish either melt at pressing temperature or present a surface adhesive cannot grip. Outdoor and performance brands sew as a matter of course.

Leather and faux leather

Direct heat marks and distorts the surface permanently, and the damage is not recoverable. Leather goods are always stitched — usually before assembly, while the panel is still flat.

Knitwear and stretch

The fabric moves and the patch does not, so an adhesive bond lifts at the corners within a few wears. A stitched perimeter flexes with the garment. This is also why beanies are sewn — see patches for hats.

High-wash and hard-wear garments

Workwear, uniforms, childrenswear and sports kit go through wash cycles that degrade any adhesive over time. If the garment is laundered commercially or at 60°C and above, sewing is the only durable answer.

Sew-on vs the other backings

Choose sew-on when

  • The fabric is technical, coated, leather or stretchy
  • The garment is washed hot, commercially, or very often
  • You have a sewing line, or volumes low enough to hand-sew
  • The patch is a brand mark — see logo patches
  • The patch must survive the life of the product

Choose another backing when

  • Iron-on — cotton, denim or canvas, applied by hand without sewing equipment
  • Hook-and-loop — the patch needs to be removable
  • Events and short runs where speed matters more than permanence

  • It is washed at 60°C or above, or laundered commercially

Sew-on patches, answered

A straight stitch around the perimeter, roughly 2–3 mm in from the edge, is the standard and holds indefinitely. On a Merrow-edged patch, run the stitch just inside the overlocked border so the raised edge stays proud. A zigzag or satin stitch works too and is more forgiving on stretchy or uneven surfaces. Hand-sewing is perfectly fine at low volumes — a 50 mm patch takes a couple of minutes.
Yes, and it is not close. Adhesive bonds degrade with repeated high-temperature washing and tumble drying, whereas a stitched perimeter fails only if the thread itself does. Sew-on is also the only option that works on nylon, coated shells, leather and stretch knits, where adhesive either cannot bond or the fabric flexes and the corners lift. If the garment gets hard use, sew it.
Yes, and a lot of production teams do exactly that. The adhesive holds the patch in position while it is stitched, which removes the fiddliest part of the job — nothing shifts under the presser foot. Ordering iron-on backing purely as a positioning aid for a sewn patch is a perfectly good reason to choose it.
A Merrow edge gives you an obvious guide — the overlocked border shows exactly where the stitch line should sit, just inside it. Hot-cut is sealed flush, which looks cleaner on irregular shapes but leaves you judging the line by eye. For anything sewn by hand or by a small team, Merrow is the more forgiving choice.
