A woven patch is made on the same kind of Jacquard loom that produces a woven label, but almost everything after the weaving stage is different. The fabric is woven denser and heavier, the shape is cut rather than trimmed to a rectangle, the edge is finished so it can survive life on the outside of a garment, and a backing is applied so the patch can be attached without a seam. Understanding that sequence is what tells you which choices actually matter when you order — and which ones are cosmetic.
The short version: artwork is converted into a weave file, the patch is woven as part of a continuous ribbon alongside dozens of identical repeats, the individual patches are cut out by hot knife or laser, the edge is either overlocked with a Merrow border or sealed by the cut itself, and any backing is bonded or stitched on last.
Woven, Not Embroidered
The single biggest source of confusion in patch buying is the difference between woven and embroidered construction, because the two look superficially similar at arm's length and behave completely differently up close.
An embroidered patch is made by stitching thread onto a base fabric. The needle carries a relatively thick thread, and each stitch has to be long enough to anchor properly, so the smallest feature an embroidery machine can reliably reproduce is roughly the length of one stitch. That sets a hard floor on detail. Text below about 4 mm tall tends to fill in, thin outlines disappear, and gradients are impossible — the design has to be simplified until the machine can execute it.
A woven patch has no base fabric and no stitching. The design is the fabric: colored threads are interlaced to form the artwork within the weave structure itself. The resolution limit is the thread diameter rather than the stitch length, which is roughly an order of magnitude finer. That is why woven construction is the right choice for a logo with small type, fine outlines, or a lot of colors in a small area, and why a woven patch reproduces a detailed brand mark that embroidery would flatten. The trade-off is texture: embroidery has a raised, three-dimensional surface that some brands specifically want. Woven patches are flat and smooth, closer to a printed finish in feel but with none of the fading.
The Production Sequence
1. Artwork Becomes a Weave File
Production starts with your file — PNG, SVG, AI, or PDF. It is not sent to the loom as an image. A technician converts it into a weave structure: a per-thread map that says, for every warp thread on every pass of the weft, which color sits on the surface. This is where most artwork problems surface, and it is why the artwork review happens before anything is woven.
Two things get decided here. The first is the color count — each additional thread color adds a shuttle and constrains the weave, which is why patches are quoted with a color ceiling rather than unlimited color. The second is minimum feature size: any line, counter, or gap that would fall below roughly a thread's width at the finished dimensions has to be thickened, or it will close up in the weave. Scaling the patch up by a few millimetres is very often the entire fix.
2. Weaving
The loom weaves a continuous ribbon carrying many repeats of your patch side by side across its width. Patch fabric is woven at a higher thread density than label fabric — it has to hold a cut edge and stand up to abrasion on the outside of a garment, where a neck label never goes. That density is also what makes the artwork sharp; the same design woven loosely would look soft.
Because everything is woven in one continuous run, colour and dimensions are consistent across the whole batch by construction. This is the reason reordering the same patch later can drift slightly if it is woven as a separate run, and why keeping an approved setup on file matters for brands that restock.
3. Cutting to Shape
A label is trimmed to a rectangle. A patch is cut to whatever outline the design calls for, and how it is cut determines what edge you can have.
Hot-knife and laser cutting both melt the synthetic fibres as they cut, which seals the edge in the same motion. That seal is what stops a cut edge fraying without any stitching at all, and it is what makes intricate silhouettes possible — the cutter can follow a shape that no stitched border could go around.
4. Edge Finishing
This is the choice most people notice on a finished patch, and there are two answers.
A Merrow border is a thick overlocked thread border stitched around the perimeter — the classic badge look, familiar from varsity jackets, scout badges, and military insignia. It adds a raised, slightly padded rim, it is extremely durable, and it reads as "patch" instantly. Its limitation is geometry: the overlock machine needs a continuous, relatively smooth path, so Merrow suits rectangles, squares, circles, ovals and rounded shapes, and cannot follow a sharp inside corner or a complex silhouette.
A hot-cut edge has no added border at all. The sealed cut is the finish, so the patch follows its outline exactly. This is what you want for die-cut shapes, lettering-shaped patches, and anything with intricate contours. The result is flatter and more modern; the edge is thinner because there is no thread rim. 5. Backing
Backing is applied last, and it decides how the patch attaches. There are three production options, and they are not interchangeable.
- None — sew-on. The patch ships as woven fabric and is stitched around its perimeter. This is the most durable attachment and the only one that works reliably on leather, coated nylon, technical shells and stretch knits, where adhesive has nothing to bond to or would stiffen the fabric. - Heat-seal — iron-on. A thermoplastic adhesive film is bonded to the back at the factory. Heat and pressure reactivate it during application. It bonds well to cotton, denim and canvas, and it is fast — but the bond is a glue joint, and repeated washing works against it. See iron-on patches.
- Hook-and-loop. A hook panel is stitched to the back so the patch can be swapped between garments that already carry loop panels — standard for uniforms, tactical gear and any application where the same jacket needs different insignia. See hook-and-loop patches.
A detail worth knowing: iron-on backing and sewing are not mutually exclusive. Plenty of production teams order heat-seal backing purely as a positioning aid, press the patch into place so nothing shifts, then stitch the perimeter for permanence. It removes the fiddliest part of attaching a patch by hand.
What Separates a Good Patch From a Cheap One
Four things, all visible on a physical sample and none of them visible on a screen.
Thread density. Hold the patch up to a light. A densely woven patch blocks it; a thin one glows through and will look washed out and feel flimsy. Density is also what keeps small text legible.
Edge integrity. On a Merrow border, the overlock should be even, fully cover the cut edge, and show no gaps at the corners. On a hot-cut edge, run a fingernail along it — it should be smooth and sealed, not sharp, ragged, or already shedding fibres.
Registration. Where two colours meet, the boundary should be crisp. Soft or doubled edges mean the weave file and the loom drifted out of alignment, and that error is identical across every patch in the run.
Dimensional consistency. Measure several patches from the same batch. They should agree within a millimetre. Variation here becomes visible the moment they are attached in a row.

How small can text on a woven patch be?
Smaller than on an embroidered patch, but not unlimited. The constraint is that every stroke and every gap inside a letter has to stay wider than a thread at the finished size. In practice the fix for illegible text is almost always to increase the patch dimensions rather than to redraw the logo — see minimum line thickness.
Do woven patches survive washing?
The patch itself does — the colour is woven in as thread, not printed on, so there is no pigment to fade or crack. What fails under washing is the attachment, if it is adhesive only. For anything washed regularly, stitch the perimeter, whether or not it also has iron-on backing.
